DAF Systems - Since 1978

For over 50 years, Tenco Hydro has engineered dissolved air flotation systems that outperform — and outlast — the competition. Our Clari-Float DAF is the product of decades of full-scale testing, continuous refinement, and hundreds of installations across food processing, metal manufacturing, municipal treatment, and industrial wastewater applications.

The difference starts at the inlet. Most DAF units waste flotation area to turbulence — mixing energy from incoming feed and depressurizing recycle flows disrupts the surface blanket and sends undissolved air bubbling through where it shouldn’t. Tenco Hydro’s proprietary inlet chamber solves this directly: it dissipates turbulent energy, captures excess undissolved air before it reaches the flotation zone, and delivers a smooth, evenly distributed laminar flow across the full width of the DAF cell. The result is more usable flotation area, a cleaner float blanket, and more consistent effluent quality.

Our proprietary recycle pressurization system dissolves air at greater than 87% saturation efficiency — verified through rigorous full-scale testing. That number matters because higher dissolution efficiency means less energy consumed, smaller pressure tanks, and more microbubbles doing the work they’re supposed to do. Every bubble counts when your permit limit is 15 mg/L.

Clari-Float systems are available in rectangular hopper-bottom, rectangular flat-bottom, and circular configurations. Materials include carbon steel, 304 and 316 stainless steel, and concrete. Controls scale from bare-bones motor starters to fully integrated PLC systems with SCADA, remote access, and sensor optimization packages for pH, TSS, conductivity, and dissolved oxygen. Every system is engineered in 3D CAD, customer-approved before fabrication begins, and factory pre-assembled and tested before it ships — from our facility in Sugar Grove, Illinois.

Hundreds of units installed. Decades of proven performance. If you need a DAF system that works the first time and keeps working, talk to Tenco Hydro.

The Aluminum Canning Challenge
A Demanding Wastewater Profile
Aluminum can manufacturing generates wastewater with a uniquely complex chemistry: heavy lubricant and coolant oil loads from stamping and drawing operations, .th-brochures highly variable pH from alkaline cleaning baths and acidic anodizing and coating processes, .th-brochures suspended aluminum fines, .th-brochures and significant hydraulic flow variability across production shifts. Off-spec discharge can trigger permit violations, .th-brochures production shutdowns, .th-brochures and substantial regulatory penalties.
Lubricant & Coolant Oils
Free-phase and emulsified rolling oils, .th-brochures coolants, .th-brochures and drawing lubricants require coalescence, .th-brochures oil breaking, .th-brochures and DAF separation before discharge.
Variable pH
Alkaline cleaners (pH 10–13) and acid anodizing baths (pH 2–4) demand multi-stage pH equalization before downstream treatment.
Aluminum Fines & TSS
Metallic aluminum particulates and suspended solids require coagulation, .th-brochures flocculation, .th-brochures and clarification for permit compliance.
Hydraulic Variability
Production batch cycles create surge flows — equalization tanks are essential for stable, .th-brochures consistently treated downstream output.
Recommended Treatment Train — Aluminum Can Facility
1
Oil Break System
Thermal or combined thermal + chemical treatment breaks emulsified rolling oils and coolants at 140–180°F.
2
Oil-Water Separator
Coalescing plate OWS removes free-phase oil. Belt skimmer on separator surface for continuous oil recovery.
3
pH Equalization
Multi-stage (N1–N3) neutralization brings variable pH within discharge band. Auto acid/caustic dosing with pH probe feedback.
4
DAF
Removes residual emulsified oils, .th-brochures aluminum fines, .th-brochures and TSS. Auto polymer and coagulant feed. Sludge to holding tank.
5
Sludge Holding & Dewatering
Heated double-wall holding tank. Filter press or screw press dewaters sludge for disposal or recycling.
Optional additions: Lamella clarifier upstream of DAF for high-TSS applications · EQ tank for surge flow management · Recirculation line from treated effluent · SCADA integration (C7 controls) · RO system for water reuse / zero liquid discharge
Free-phase oil removal first — the OWS handles the bulk oil load so the DAF only sees residual emulsified fractions, .th-brochures reducing chemical costs and improving DAF performance substantially.
pH control is non-negotiable — aluminum is amphoteric and will dissolve at pH extremes, .th-brochures dramatically increasing dissolved metals in effluent and risking permit exceedance.
Polymer selection matters — cationic polymers outperform anionic in most aluminum-bearing streams; Tenco Hydro assists with bench-scale jar testing and chemistry optimization.
Heated sludge tanks prevent solidification — double-walled heated holding tanks are standard on all Tenco Hydro aluminum canning installations to maintain FOG pumpability year-round.

The Railroad Maintenance Challenge
Heavy Petroleum Loads, .th-brochures Strict Discharge Limits
Railroad maintenance facilities generate wastewater dominated by diesel fuel, .th-brochures locomotive lubricants, .th-brochures and hydraulic fluids from wash rack runoff, .th-brochures spill containment areas, .th-brochures and shop floor drains. Facilities typically discharge to POTW or storm sewer under strict total petroleum hydrocarbon (TPH) and oil & grease permit limits — often less than 15 mg/L. A well-designed treatment train reliably achieves compliance 24/7.
Heavy Oil & Grease Loads
Diesel, .th-brochures lube oil, .th-brochures and hydraulic fluid from locomotive service and wash rack operations require specialized oil-water separation equipment.
Variable Flow
Batch wash rack cycles create hydraulic surges requiring pump stands and optional equalization for flow buffering.
TPH Discharge Limits
POTW and stormwater permits typically require TPH <15 mg/L and O&G <10 mg/L — achievable with a properly designed system.
Cold Climate Operation
Northern facilities require heated enclosures, .th-brochures insulated tanks, .th-brochures and heat-traced piping to maintain treatment performance year-round.
Recommended Treatment Train — Railroad Maintenance Facility
1
Pump Stand
Duplex pump skid transfers wastewater from sump/pit to treatment. Level-based auto control and VFDs standard.
2
Drum Strainer
Rotary screen removes solids, .th-brochures rags, .th-brochures and debris — protecting downstream OWS coalescing media from blockage.
3
OWS + Belt Skimmer
Coalescing plate OWS removes free-phase petroleum oils. Belt skimmer on surface for continuous light oil capture.
4
Flash / Floc Tank
Coagulant and polymer conditioning of residual emulsified oils and suspended solids before DAF treatment.
5
DAF
Dissolved air flotation removes residual emulsified oils and TSS. Auto polymer feed. Sludge to container or holding tank.
Note on holding tanks: Railroad DAF systems often discharge float scum directly to a roll-off container or drum — a heated sludge holding tank is optional. EQ tank recommended for high-variability wash rack operations.
Free-phase oil removal first — the OWS handles the high-concentration bulk petroleum load so the DAF only treats residual emulsified fractions, .th-brochures improving efficiency and reducing polymer costs.
Coalescing plate selection — polypropylene plates are standard; stainless steel plates are specified for high-temperature or solvent-containing wash water common in locomotive service facilities.
Polymer chemistry is critical — residual diesel emulsions are charge-stabilized; proper cationic polymer selection and dose are the difference between permit compliance and violation at TPH limits of 15 mg/L.
Heated enclosures for northern climates — locomotive wash facilities in cold climates require insulated wastewater rooms with panel heaters, .th-brochures heat-traced piping, .th-brochures and heated tanks to prevent freeze-up.

The Food & Beverage Challenge
High BOD, .th-brochures FOG Loads, .th-brochures and Variable pH
Food and beverage processing generates some of the highest-strength industrial wastewater: elevated BOD from organic solids, .th-brochures heavy fats, .th-brochures oils, .th-brochures and greases (FOG) from protein processing and dairy operations, .th-brochures variable pH from CIP cleaning cycles, .th-brochures and significant hydraulic variability between production and sanitation shifts. POTW surcharge avoidance and permit compliance require a reliable, .th-brochures automated treatment train designed for food processing loads.
High BOD & Suspended Solids
Organic protein solids and starch drive BOD to 1, .th-brochures 000–10, .th-brochures 000+ mg/L without effective pretreatment and DAF treatment.
Fats, .th-brochures Oils & Greases (FOG)
Animal fats and vegetable oils require DAF with proper polymer and coagulant chemistry for effective removal.
Variable pH from CIP
Caustic and acid CIP cleaning cycles create pH swings from 3 to 12 — requiring equalization and automated neutralization.
Hydraulic Surge Flows
Batch sanitation shifts create high-flow surges — EQ tanks are essential to protect downstream treatment equipment.
Recommended Treatment Train — Food Processing Facility
1
Pump Stand
Duplex pump skid with level-based auto start/stop transfers from collection sump. VFD speed control.
2
Drum Strainer
Rotary screen removes meat scraps, .th-brochures food solids, .th-brochures and packaging debris upstream of treatment.
3
EQ Tank
Equalization buffers flow and load surges from batch production and sanitation shift cycles.
4
pH System
Automated acid/caustic dosing neutralizes CIP pH swings. N1–N3 staging based on influent variability.
5
Flash/Floc + DAF
Coag-floc reaction tank + DAF removes FOG, .th-brochures TSS, .th-brochures and BOD. Auto polymer and coagulant feed.
6
Sludge Management
Heated double-wall holding tank. Screw conveyor or pumped discharge to filter press or dewatering unit.
Optional additions: Grease trap / FOG interceptor upstream of pump stand · Belt skimmer on EQ tank · Tube flocculator inline · Lamella clarifier for high-TSS applications · Scum concentrator for primary clarifier scum · SCADA (C7 controls)
Equalization is the foundation — without EQ, .th-brochures a CIP cycle or sanitation shift can instantly overload a DAF designed for average flow, .th-brochures resulting in permit exceedance and costly chemical overfeed.
FOG chemistry matters — food-processing FOG typically requires cationic polymer at pH 5.5–6.5 for optimal DAF flotation; Tenco Hydro assists with jar testing and chemistry selection.
pH control protects your permit — most POTWs require effluent pH 6–9; automated neutralization with pH probe feedback is standard on all Tenco Hydro food industry DAF systems.
Heated sludge tanks are essential — food-processing scum contains high FOG that solidifies at ambient temperature; double-walled heated tanks prevent pump blockage and maintain pumpability year-round.

The Municipal Treatment Challenge
Reliability, Compliance & Long Service Life
Municipal wastewater treatment plants require equipment built for 24/7 continuous operation across a 30–40 year design life. Clarifier mechanisms must handle sludge blanket upsets, hydraulic overloads, and seasonal flow variations without unplanned failure. Scum management systems must reliably capture and thicken floatable solids to reduce hauling costs and protect downstream digesters.
Continuous 24/7 Operation

Recommended Treatment Train — Municipal WWTP
1
Circular Clarifier
CD, PD, or SD mechanism. 20–110 ft diameter. Torque monitoring and shutdown protection. C0–C6 controls.
2
Scum Pipe
Rotating scum pipe for surface scum collection. 4"–12" nominal. 304SS standard. Manual handwheel rotation.
3
Scum Concentrator
Thickens dilute primary or secondary scum. Rectangular or trapezoidal. 50–400 GPM. Reduces hauling cost dramatically.
4
DAF Thickener
Optional DAF with modified hopper bottom for float sludge thickening before digestion or disposal.
5
Sludge Holding Tank
Conditioned sludge storage with mixer, level control, and heated discharge for digester or dewatering feed.
Optional additions: Helical skimmer for lagoon-based facilities · Belt skimmer on secondary clarifier · Chemical dosing for enhanced primary treatment · Lamella clarifier for CSO or peak flow bypass applications
Torque monitoring protects mechanisms — sludge blanket upsets and rags can overload a clarifier drive; all Tenco Hydro drives include mechanical and electrical torque limiting with alarm and automatic shutdown.
Scum concentration reduces disposal cost — thickening clarifier scum from 1–3% to 8–15% solids before hauling cuts truck frequency by 75–90% and significantly reduces operational costs.
DAF thickening improves digester performance — floating scum is difficult to digest at low solids concentration; DAF thickening improves volatile solids loading, reduces digester volume, and improves biogas yield.
Field weld option for tight access — if a mechanism is larger than the available building access, Tenco Hydro offers field-welded components fabricated in two pieces for on-site assembly without structural demolition.
